put the motorcycle on a side standn 2. unscrew and remove the bolts from the rear and front part of the motorcycle cowling (Figure 1, 2, 3, 4) m3. remove complete cowling together with the seat (Figure 5) 4. unscrew the bolt from the metal bracket for the muffler (Figure 6) 5. unscrew and remove the bolts on the flange of the header tube (Figure 7) 6. remove the stock exhaust system (Figure 8) 7. remove the stock heat shield (Figure 9) INSTALLATION OF THE AKRAPOVIC RACING EXHAUST SYSTEM installing the header tube: 1. attach the stock heat shield onto the Akrapovic header tube (Figure 10, 11) 2. set up the Akrapovic header tube and hand tighten the flange; use stock gasket; (Figure 12, 13) 3. make sure the header tube is not touching the engine or frame installing the muffler:
1. correctly position the muffler and slide it onto the header tube (Figure 14) 2. attach the spring at the muffler – header tube joint igure 15) 3. attach the muffler to the chassis hanging bracket – use the bolt, washer and spacers supplied in the Akrapovic kit. Do not
fully tighten. Make sure the additional parts from the Akrapovic kit are correctly installed. (Figure 16, 17) 4. make sure the header tube is not touching the engine or frame final installation: 1. tighten fully the bolts of the muffler metal bracket and header tube flange (Figure 18, 19) 2. reattach the complete cowling (Figure 20, 21, 22, 23, 24) 3. clean grease spots: a. muffler – titanium outer sleeve: use a soft cloth sprayed with a multi-purpose spray lubricant (WD-40 or equivalent) b. stainless steel header tube: use a soft cloth sprayed with a contact cleaner, then wipe with a soft dry cloth Cleaning will prevent spots from burning onto the surface. Do not use aggressive chemical cleaners, because they can damage the sticker. 4. position of the correctly installed Akrapovic RACING system (Figure 25)
5. Check the operation of the brakes and suspension. Make sure all the bolts are sufficiently tightened. In case the exhaust system touches the cowling or other parts repeat the adjustment of the exhaust system or contact your authorized dealer

(Figure 20, 21, 22) 5. make sure the muffler is not touching other parts of the motorcycle 6. perform the process on both sides of the motorcycle final installation: 1. tighten the bolt of the link pipe bracket (Figure 23) 2. tighten the carbon-fiber clamp (Figure 24) 3. tighten the metal clamp at the Akrapovic link pipe – stock collector joint (Figure 25) 4. perform the process on both sides of the motorcycle 5. clean grease spots: a. muffler – titanium outer sleeve: use a soft cloth sprayed with a multi-purpose spray lubricant (WD-40 or equivalent) b. muffler – carbon-fiber outer sleeve: use a soft dry cloth c. stainless steel link pipe: use a soft cloth sprayed with a contact cleaner, then wipe with a soft dry cloth Cleaning will prevent spots from burning onto the surface. REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Refer to the service manual and follow the instructions given to remove the main fuse. 2. Remove the outer fairing. See the service manual. 3. Remove the fairing cap. See the service manual. 4. FLHX Models: Handlebar-mounted mirrors (purchased separately) are required for proper installation of this handlebar. Removal of the inner fairing may be required, refer to the service manual. If fairing-mounted mirrors are being removed: Install the two small black plugs and large black plugs (purchased separately) to plug the fairing mirror holes. Direct contact of D.O.T. 4 brake fluid with eyes can cause irritation. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 4 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. (00240a) D.O.T. 4 brake fluid will dama ge painted and bod y panel surfaces it comes in contact with. Always use caution and protect surfaces from spills whenever brake work is performed. Failure to comply can result in cosmetic damage. (00239b) NOTE Immediately wipe up any brake fluid spillage with a clean, dry, soft cloth. Follow up by thoroughly wiping affected area with a clean, damp, soft cloth (small spills) or washing with a large quantity of soapy water (large spills). Cover nearby motorcycle surfaces with a polyethylene protective sheet to help protect against damage to finish caused by spillage or splashes of DOT 4 brake fluid. 5. Drain the brake fluid from the front brake reservoir and lines per the instructions in the service manual. NOTE Cover the front fender and the fuel tank with clean shop towels to prevent scratching. 6. Models with Radio: Remove the radio. See the service manual. Models without Radio: Remove the storage box. See the service manual. a. The four socket head screws fastening the radio or storage box to the left and right radio support brackets can be accessed through the oblong holes in the fairing brackets. Use a long shank ball-end socket to remove the screws. b. Pull the radio or storage box forward to remove it from the opening in the inner fairing. Remove brake line components carefully. Damage to seating surfaces can cause leakage. (00320a) 7. Remove and retain the button head screw on the underside of the fork stem and bracket assembly that holds the brake line manifold tee. 8. Note the front brake line routing and the orientation of the banjo fittings. Disconnect the brake line from the front brake calipers and the front brake master cylinder assembly. Save the banjo bolts, but discard the two gaskets found at each banjo fitting. See the service manual. 9. Remove the front brake line assembly. NOTES Refer to the parts catalog for this year and model for a replacement OE brake line assembly and clutch cable, if needed. Ask a Harley-Davidson dealer about the selection of Genuine Motor Accessory Custom Braided Clutch Cables and Brake Lines that are available. 10. Remove the front brake master cylinder and clutch lever assemblies from the handlebar. 11. Disconnect the clutch cable from the clutch lever. See the service manual.

REMOVAL 1. See Figure 1. Remove four rear fender mounting bolts (1) and washers (2). If necessary, move the ECM to access the four fender mounting bolts. 2. Disconnect the tail lamp following the instructions in the appropriate service manual. 1 2 is05463 1. Bolt (4) 2. Washer (4) Figure 1. Fender Mounting Bolts INSTALLATION NOTE There are bosses molded into the inside of the fender to use as the hole drilling templates. 1. See Figure 2. Apply masking tape to the outside painted surface of the fender at the three hole locations (1 and 2). This will protect the painted surface during the drilling operation. 2. Put the fender on a work bench, painted surface down. Use clean, soft cloth between the fender and the work bench to protect the paint finish. NOTES Drilling each hole in the fender is a two-step procedure that requires a specific type of drill bit to avoid damaging the fender. 3. See Figure 2. Use a 1/2-inch spade bit or 1/2-inch unibit (do not use a spiral-type drill bit) to drill three holes from the inside of the fender through the three pilot hole bosses (1 and 2). Stop drilling when the tip of the bit just pierces the outside surface of the fender. 4. Turn the fender over so the painted surface is now facing up. Complete each hole by using the same 1/2-inch drill bit at each of the pierced holes. Clean excess material from the holes and clean the fender surface of any debris. 5. See Figure 5. Remove the masking tape from the holes and apply the protective tape (3) to the painted surface using the drilled holes for alignment. 6. See Figure 3. Put the luggage rack (1) upside down on the work bench and align the holes in the luggage rack with the holes in the fender (2).

INSTALLATION 1. Remove all articles from inside, then thoroughly wash and dry the saddlebag lid. 2. Close the saddlebag lid. Cut a piece of masking tape at least 10 inches (25 cm) long and lay it lengthwise down the center of the top outer surface of the lid starting at the front. Mark a line lengthwise down the tape, measuring an equal distance from each side so the line is centered on the lid. 3. Obtain the template (7) from the kit, and position it on the line, with the short leg held against the front surface of the lid. Carefully mark the tape at the two arrows, then remove the template and set it aside. 4. At each of the marks made in Step 3, carefully drill a 1/8 inch (3 mm) diameter pilot hole. 5. Using the pilot holes drilled in Step 4, use a 9/32 inch (7 mm) diameter bit to finish drilling the holes for the trim piece. NOTES Before installing the lid trim, test fit to ensure adequate clearance of both mounting pads through the drilled holes in the saddlebag lid. The trim pieces are side-specific; the front legs are angled to match the lid front. If the pads do not fit loosely in the holes, it may be necessary to slightly enlarge the holes to provide clearance and maintain proper alignment of the trim on the lid. Clean the saddlebag lid inside and out, and the inside of the saddlebag with a soft cloth, making sure to remove any shavings left from drilling. 6. Obtain the correct saddlebag lid trim (1 or 2) and a trim gasket (3) from the kit. Peel the liner from the adhesive backing of the gasket. 7. Position the gasket onto the bottom surface of the trim, making sure the gasket remains inside the outer edges of the trim, and smooth it into place. 8. Obtain a pan head screw (6) from the kit. 9. Using a T25 TORX® drive head, start the screw part way into one of the holes on the underside of the trim, to form a few threads in the hole, then back the screw out of the hole. Repeat for the second hole. 10. Install the trim piece onto the lid, fitting the mounting pads into the holes drilled in Step 5. 11. Place a flat washer (5) from the kit onto the threads of the screw (6), followed by a rubber washer (4). Place two drops of Loctite® 243 (blue) onto the screw threads. 12. While supporting the lid trim in place, open the saddlebag lid and install the washers and screw through the lid into one of the trim mounting pads, finger tight. Repeat for the remaining trim mounting pad, with another screw, flat washer and rubber washer. 13. Apply a small amount of pressure to the trim piece above each screw and continue to tighten both screws to 25-28 in-lbs (2.8-3.2 Nm) . 14. Repeat steps 1 through 13 for the opposite saddlebag lid

REMOVAL OF STOCK EXHAUST SYSTEM 1. put the motorcycle on a side stand, we recommend a racing stand 2. unscrew and remove bolts from the muffler at the muffler – link pipe (header assembly) connection (Figure 1) 3. unscrew and remove the bolt from the metal hanging bracket and remove the muffler (Figure 2 & 3) INSTALLATION OF THE AKRAPOVIC BOLT-ON EXHAUST SYSTEM installing the muffler: 1. remove the stock gasket and install the copper gasket from the Akrapovic kit in the groove in the CNC ALU flange (Figure 4) 2. correctly orient the muffler and place it near the link pipe/header assembly 3. when the muffler and the link pipe are together, attach using the titanium bolts from the Akrapovic kit. Coat each bolt individually with bolt sealant before installing. (Figure 5) Tighten the bolts only hand tight – do not fully tighten! (Figure 6) 4. correctly position the carbon-fiber clamp and slide it onto the muffler – bear in mind the left offset of the carbon-fiber clamp viewed from the rear (Figure 7). WARNING: open the clamp to slightly wider than the diameter of the outer sleeve of the muffler – do not scrape it along the muffler outer sleeve! (Figure 8) 5. tighten the carbon-fiber clamp onto the stock bracket on the frame – use the stock bolts or the replacements from the Akrapovic kit, if supplied (Figure 9) 6. make sure that the BOLT-ON system is not touching any other parts of the motorcycle ! 7. example of the correct position of the installed Akrapovic BOLT-ON system (Figure 10) final installation: 1. Tighten the titanium bolts on the CNC ALU flange at the muffler – link pipe connection and also tighten the bolts on all of the brackets and clamps to which the exhaust system and the other dismounted parts of the motorcycle are attached 2. clean grease spots: a. muffler – titanium outer sleeve: use a soft cloth sprayed with a multi-purpose spray lubricant (WD-40 or equivalent) b. muffler – carbon-fiber outer sleeve: use a soft dry cloth Cleaning will prevent spots from burning onto the surface. Do not use aggressive chemical cleaners, because they can damage the sticker. 3. Check the operation of the brakes and suspension. Make sure all the bolts are sufficiently tightened. 1. Protect the rear portion of the front fender with a towel or other thick, soft cloth. Remove the OEM engine guards if they have been installed on the motorcycle. Your new Barons engine guard will fasten to the frame at the same points as the OEM guard and will use the same hardware. 2. Or, if OEM engine guards are not present, remove the 14mm bolts from the underside of the drivers footpeg mounts. 3. Remove the 12mm upper engine mount bolts located on both sides of the frame. Replacement bolts are included with your new engine guard. 4. Position the engine guard so that the lower brackets point towards the rear of the motorcycle, and slide the engine guard into the space between the front wheel and the frame. 5. Raise the guard until the holes in the lower mounting brackets align with the vacated bolt holes beneath the drivers footpegs. Due to production line tolerances in both the motorcycle and the engine guard, the mounting brackets may be too wide or too narrow for the frame. If this is the case, remove the guard from the motorcycle. Place the guard on a flat, firm surface. Insert a towel or other protective material between the guard and the surface. Using a rubber mallet or a block of wood and a hammer, tap the lower brackets until they are correctly spaced. 6. Insert the large washers (supplied with the guard) between the rear face of the lower bracket and the frame. The washer fills the space between the lower mounting bracket and the footpeg mount. Reinsert the 14mm bolts and finger tighten. 7. Rotate the guard until the holes in the upper mounting brackets align with the empty holes on each side of the frame. 8. Insert the replacement 13mm bolts, along with their washers, and tighten securely. Tighten all other nuts and bolts securely. 9. Remove the protection on the front fender and you’re ready to ride. CAUTION!!! You must re-tighten all four of the engine guard mounting bolts after 100 miles of riding! Care & Cleaning: Engine guards take the full brunt of the worst of what the weather in your area has to offer, making it critical that proper and complete cleaning take place on a weekly basis, or corrosion will occur which is not covered by warranty! Proper cleaning procedure would be to use a product like Simple Green, LOC, Salt-Away or similar. Mix a strong batch and apply it liberally with a soft towel or soft nylon brush to the entire
