1. Remove factory sissy bar upright. Save upright if to be reused. Remove the two factory buttonhead screws and washers from the fender support on each side. Remove factory side plates. Discard side plates and factory hardware. 2. Cement the Plastic Sliders (item #1) into the brackets on the Khrome Werks Side Straps (item #2), using contact glue. 3. Install the special buttonhead screws through the flanged spacers (items #7, 8), then through the fender supports, frame, and into the fender. 4. Assemble the Knurled Knob (item #6) to the Side Strap, using the 1⁄ 4 “-20 x 1⁄ 2 ” screw, chrome washer and compression spring (items #3, 4, 5). The spring goes under the washer and into the counterbore of the knurled knob. 5. Install your sissy bar upright into the Side Straps, using the 1 ⁄ 4 “-28 x 3⁄ 4 ” screws provided (item #9).

1 Insert a long punch (with a good square edge) into the center of the aluminum wheel bearing spacers and push up against the inner edge of the spacer on the opposite side of the wheel (Fig. 1). 2 Using a hammer, tap the punch around the entire circumference of the spacer until it completely slides out of the bearing (Fig. 2). Turn the wheel over and remove the other spacer in the same way. 3 Use a long screwdriver or narrow pry bar and pry the seals out of each side of the wheel (Fig. 3). 4 Using snap ring pliers, remove the bearing retaining snap ring from either the disc or sprocket side of the wheel (Fig. 4). 5 Insert a long punch (with a good square edge) into the center of the wheel bearing, and push up against the inner edge of the bearing on the opposite side of the wheel. Using a hammer, tap the punch around the entire circumference of the bearing until it completely slides out of the hub. Turn the wheel over and remove the other bearing in the same way. NOTE: It may be necessary to tap on the punch sideways at first to knock the center aluminum sleeve off center so that you are able to get the punch on the edge of the bearing. 6 Clean areas where bearings will be inserted back into hub and apply a thin coat of grease around the machined hub surface. Tap the bearing on the snap ring side of the hub into the machined hub surface, making sure to keep it square with the hub as it goes in and only tap on the outer race of the bearing. Once you get the bearing flush with the outer edge of the hub, use a socket or piece of pipe that is just smaller than the outside diameter of the bearing to finish tapping the bearing into the hub. Remove the front Plastic Bumper Guard. Remove the U-Bolts from the Winch Mount Plate and place the Winch Mount Plate on top of the horizontal bumper support tubes as shown in picture below. The U-Bolts will be placed around the tubes and up through the plate and are secured with Nylock Nuts. Tighten Fully. (Pictured Below). Mount the Winch to the underside of the Winch Mount Plate using the mount holes in the plate and the provided bolts. Tighten hardware at this time. 3. Using the two 5/16” x 1” bolts supplied with kit, mount the Winch to the Winch Mount Plate. Be sure that when the Winch is mounted to the ATV, the Winch Motor is on the RIGHT side of the machine. 4. Place the front Plastic Bumper Guard back onto the ATV, place the Roller Hawse Mount Bracket against the front Plastic Bumper Guard using the 7/8” Steel Bushings as spacers. Attach using the 6 x 30mm Bolts and Flat Washers. See picture on next page 5. String the Cable through the hole in the Hawse Mount Bracket. Remove one of the long rollers and the two side rollers of the Roller Hawse and feed the winch cable through the Roller Hawse. Reinstall the rollers and be sure rollers move freely.

put the motorcycle on a side standn 2. unscrew and remove the bolts from the rear and front part of the motorcycle cowling (Figure 1, 2, 3, 4) m3. remove complete cowling together with the seat (Figure 5) 4. unscrew the bolt from the metal bracket for the muffler (Figure 6) 5. unscrew and remove the bolts on the flange of the header tube (Figure 7) 6. remove the stock exhaust system (Figure 8) 7. remove the stock heat shield (Figure 9) INSTALLATION OF THE AKRAPOVIC RACING EXHAUST SYSTEM installing the header tube: 1. attach the stock heat shield onto the Akrapovic header tube (Figure 10, 11) 2. set up the Akrapovic header tube and hand tighten the flange; use stock gasket; (Figure 12, 13) 3. make sure the header tube is not touching the engine or frame installing the muffler:
1. correctly position the muffler and slide it onto the header tube (Figure 14) 2. attach the spring at the muffler – header tube joint igure 15) 3. attach the muffler to the chassis hanging bracket – use the bolt, washer and spacers supplied in the Akrapovic kit. Do not
fully tighten. Make sure the additional parts from the Akrapovic kit are correctly installed. (Figure 16, 17) 4. make sure the header tube is not touching the engine or frame final installation: 1. tighten fully the bolts of the muffler metal bracket and header tube flange (Figure 18, 19) 2. reattach the complete cowling (Figure 20, 21, 22, 23, 24) 3. clean grease spots: a. muffler – titanium outer sleeve: use a soft cloth sprayed with a multi-purpose spray lubricant (WD-40 or equivalent) b. stainless steel header tube: use a soft cloth sprayed with a contact cleaner, then wipe with a soft dry cloth Cleaning will prevent spots from burning onto the surface. Do not use aggressive chemical cleaners, because they can damage the sticker. 4. position of the correctly installed Akrapovic RACING system (Figure 25)
5. Check the operation of the brakes and suspension. Make sure all the bolts are sufficiently tightened. In case the exhaust system touches the cowling or other parts repeat the adjustment of the exhaust system or contact your authorized dealer

Installation Footpegs must be positioned so rider can operate all foot controls throughout their range of motion without interference. Failure to have full, unlimited access to foot controls could cause loss of control, which could result in death or serious injury. 1. See Figure 1. Remove the bolt (6) and lockwasher (5) from the footpeg assembly (1). NOTE When installing the footpegs on a 1 inch (25 mm) diameter engine guard, use both clamps. . For 1 inch (25 mm) dia. engine guards: Place both the large clamp (2) andthe small clamp (1) around the engine guard as shown. Position the clamps on the straight, upright section of the guard. For 1-1/4 inch (32 mm) dia. engine guards: Discard the small clamp (1). Place the large clamp (2) around the engine guard. Position the clamp on the straight, upright section of the guard. 2. For ALL engine guards: Install two step spacers (4) inside the clamp on either side of the engine guard as shown. 3. Put the lockwasher (5) on the bolt (6). Insert the bolt through the clamp and spacers, and thread into the footpeg assembly as shown. Mount the footpegs so they will not strike the ground during cornering. Footpegs striking the ground during cornering could result in death or serious injury. 4. Position the footpeg for rider comfort, and rotate the footpeg assembly so it folds upward and to the rear. Tighten bolt (6) to 30 ft-lbs (41 Nm) so the footpeg does not rotate on the bar. 5. Repeat Steps 1 through 4 for the right side

INSTALLATION Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) 1. Block the motorcycle underneath the frame so the weight of the vehicle is off of the rear wheel, but do not raise the rear wheel off the ground. 2. Some models require loosening or removal of the muffler or mufflers in order to remove the rear axle. See the EXHAUST SYSTEM REMOVAL section of the Service Manual. Remove the saddlebags if desired for extra working clearance. See SADDLEBAG REMOVAL in the Service Manual. 3. See Figure 1. Remove the original axle adjustment bolts (1) and jam nuts (2) from both sides of the motorcycle and discard. NOTE On a bike that has been previously serviced, ensure that the axle has not been removed and re-installed from the left side (with the castle nut to the right of the wheel). If it has, the axle MUST be inserted from the right side of the motorcycle. 4. Remove the retaining pin (7), castle nut (5) and washer (4) from the left side of the axle (6). Retaining pin Figure 1. Rear Axle Hardware (Left Side Shown) 5. Tap the axle toward the right side of the motorcycle and remove. The belt adjuster collars (3) will fall loose as the axle is removed. The collars can be discarded. The wheel bearing spacers may also fall loose or be dislodged. Be sure to return these to their original position on the vehicle (short spacer on the right side, long spacer on the left). 6. Inspect axle components for damage or excessive wear, and replace as required

Installation 1. Refer to the Service Manual and follow the instructions given to remove the maxi-fuse. 2. Note the position of each spark plug wire in the ignition coil, then disconnect the two wires. 3. If there is an existing coil cover: Remove and discard the coil-cover mounting screws and spacers. Remove and discard the coil cover. If there is not an existing coil cover: Remove and discard the two coil mounting screws. 4. See the Service Parts illustration. Obtain the coil cover bracket (3), two long screws (4) and two spacers (2) from the kit. 5. Insert the screw into one of the holes in the bracket as shown, through a spacer, and into a coil mounting hole. Repeat with the second screw and spacer. 6. Assemble the coil to the electrical caddy with the two screws. Tighten the screws to 50 in-lbs (5.6 Nm). 7. Obtain the new chrome coil cover (1) from the kit. Position the cover over the coil, and fasten to the coil cover bracket with the three chrome screws (6) and washers (7) from the kit. Do not fully tighten the screws at this time. 8. Connect the spark plug wires through the holes in the side of the coil cover onto the correct coil terminals. 9. Adjust the cover to center the spark-plug wire boots in the coil cover holes for best appearance. Tighten the three chrome screws securely 10. Refer to the Service Manual and follow the instructions given to install the maxi-fuse

This kit is designed for 1986 and later FLSTC, FLST, FLSTF and FLSTN model motorcycles equipped with a windshield and/or passing lamps. If your FLST, FLSTC, FLSTF or FLSTN is equipped with a windshield but not a passing lamp assembly, you will need two washers 5/16 x 1 x 1/8 in. (HD Part Number 6645). These washers will be used as spacers for the bottom of the deflector. This kit is also designed to fit with accessory five gallon Fat Bob Gas Tanks. Installation 1. See Figures 1 and 2. On Rigid Mount Windshields, remove the bolts (1), lockwashers (2), and flat washers (3) securing one side of the windshield support bracket. Save all hardware for reinstallation. NOTE On Rigid Mount Windshields, be sure the large spacer (4) between the tip of the windshield support bracket and the fork stays in position. On Detachable Windshields, remove the bolts (1) and flat washers (2) securing one side of the windshield support bracket. Save all hardware for reinstallation. 2. Place the wind deflector in position and install the hardware removed in Step 1. Do not tighten the bolt at this time. NOTE On Rigid Mount Windshields, be sure you install the large spacer between the windshield support bracket and the fork. NOTE On 2000 and later models, be sure the wind deflector is outside of the windshield docking points. 3. Position the wind deflector parallel with the fork leg and install the other flat washers, lockwashers and bolts. Do not tighten the bolts at this time. NOTE If you have a motorcycle equipped with a windshield, but no passing lamps assembly, use the washer (6645) to space the deflector away from the fork leg. 4. Position the wind deflector so it does not touch the bottom of the windshield or the turn signal. The deflector bolt holes are slotted for th is purpose. 5. When the deflector is correctly positioned, tighten the bolts to 17 ft-lbs (23 Nm). 6. Repeat steps 1-5 for the opposite side of the vehicle

In order to keep the proper balance on the bike lift, I would suggest that the front wheel be removed first, this is comparatively easier than the rear wheel which will be explained later. Front wheel removal : Remove the end caps, remove the front axle “Pinch Bolt” front left fork ( item (2) in manual ) remove caliper bolts both (2) both sides (2003 model year) secure calipers, secure wheel from dropping while removing axle from left side. Remove front axle, caution : there are (2) spacers on this axle, left & right, make sure you mark them, as they are both different in shape & in length, & must be re-assembled in same order to provide proper cetrallity of the front wheel with the forks & the brake calipers.both spacers have large flanges which go towards the bearing, the right spacer has (2) flanges, the largest dia. goes towards the bearing. ( very important) Now comes the tough part, I had the original stock pipes, so if you have different pipes, or your bike is a different year, (2003) your choices may be different from mine. Remove OEM right side saddlebag, slack off muffler coupling brackets # 8 & # 8a which connect muffler crossover tank to top muffler, this is where the power of the allen socket wrench set will come in handy, they’re pretty tight with the heat,remove top exhaust pipe bracket bolt (item 19 in manual) the top exhaust pipe should now swing down clear of the rear axle. You may be forced to provide more room for the exit and/or re-installation of the rear wheel by removing the bolt which secures the underside mufflet tank on the lower left side of the frame, (item # 13 in manual) then the (2) bolts, ( items # 14 in manual) which will allow the rear muffler body ( lower exhaust pipe ) to be pulled over to the right to provide access for easier rear wheel entry or removal
