Remove key from the ignition switch. Remove the side panels from both sides. Remove both foot wells. 2. Drain coolant. Remove the oil drain plug from the motor; if you carefully drain it into a clean container you should be able to reuse it. 3. Disconnect shift motor (on electric shift models only). Remove coolant hoses. 4. Remove the bolts that mount the front differential to the frame, no other parts need to be removed. Carefully slide the front differential towards the front of the machine; you might need to lift up slightly to get the differential to move. Remove the drive shaft. Remove o-ring on output shaft (on motor). 5. Remove the fuel pump. 6. Loosen the front crankcase cover bolts, keep track of each bolt length and location. Slowly remove the crankcase cover. Carefully watch for o-ring shims and dowel pins that may fall out. 7. Unstake the nut holding the clutch on and remove nut. Using Honda tool #07933-HB3000A thread the large part of the tool into the center of the clutch. Tighten the center bolt on the tool while holding the large part of the tool with a wrench. This will pull the clutch off the machine. Place the clutch on a clean work surface. EPI performance.com
8. Using the c-clamps push down slightly on the outside cover and remove the four e-clips. Keeping track of which way they come off, remove the round metal plates one at a time. This will allow you to see the complete spring. Remove one end of each spring using a spring tool or needle nose pliers and then remove springs. Install the EPI springs by inserting the spring into the outer edge first. Using a spring tool or pliers (45 degree bent pliers work well) pull on the spring and insert the end into the hole. Install the metal plates and the e-clips. If you can’t get the plates to sit flat make sure each clutch arm is flat against the bottom plate of the clutch. Occasionally when you put the springs on, the clutch arms will pop up. Slide the clutch into the machine. The Sprague clutch is marked “outside” when installing make sure this is facing out. Torque clutch nut to 87 ft/lbs. 9. Clean the gasket surface on the motor and on the cover. Put a thin layer of Honda Bond or Yamabond semi-drying liquid gasket (or something similar as long as it is semi-drying) on the crankcase cover. Carefully install crankcase cover, do not force cover on. Torque bolts to 9 ft/lbs. 10. Install the fuel pump. 11. Install the o-ring on the output shaft (on motor) and install the drive shaft. Carefully slide the front differential back into place and mount to the frame. Install the coolant hoses. Refill your engine coolant to the proper level according to your owner’s manual. 12. Install the oil drain plug. Refill your engine to the proper level according to your owner’s manual. You can reuse your oil if it is clean and was drained into a clean container. Only use manufactures recommended oil. 13. Be sure to double check coolant and oil levels and to look for any leaks after the machine has run for a few minutes. 14. Go out and ride your machine. Remove the tappet covers. Remove the crankshaft cap and timing hole cap on the left engine case cover. Remove the spark plug. Rotate the engine in a counter clockwise direction. Position the engine at true top dead center (TDC) using the mark on the flywheel. True top dead center occurs when both the intake and exhaust valve are closed when the piston is at TDC. This is technically the end of the compression stroke and the beginning of the power stroke. The “artificial” TDC is during the overlap when both the intake and exhaust valves would be open. Since the rocker arms are located in the valve cover on an XR600, true TDC occurs when the cam lobes are pointed downward when the piston is at TDC. Remove the cylinder head cover. Warning, do not drop the locating dowels into the cam chain cavity. There are two dowels, one on either side of the cover. Remove and discard the gasket. Note the positioning of the cam lobes, this will help during installation of your new Hot Cams camshaft. Note also the location of the sealed bearing on the end of the camshaft and the direction in which it is facing. Loosen the bolts that hold the camshaft sprocket. Remove the lower camshaft sprocket bolt first, it will be necessary to rotate the engine. Rotate the engine back to TDC. Release the spring tension on the cam chain tensioner by lifting the end of the spring out of its hole in the tensioner block. A spring tool is a good method. Be careful not to scar the cylinder head’s gasket surface for the cylinder head cover. Remove the allen bolt that holds the end of the tensioner block shaft
just to the inside of the tensioner block. Note the location of the tensioner block shaft cap ridge. Using a pair of pliers pull the shaft out by grasping the ridge and using a clockwise rotation of the shaft while pulling outward. Pull the tensioner block upwards, out of the cylinder head. Remove the top camshaft sprocket bolt. Pull the sprocket off the camshaft but maintain upward tension, do not allow the chain to sag, it is possible for the chain to “slip” on the bottom sprocket of the crankshaft and change the cam timing. Remove the camshaft. Remove the cam bearings. Set the stock camshaft with the auto-decompression aside. It is not possible to use the auto-
decompression on the Hot Cams so do not attempt to re-install. Use a manual decompression. Install the bearings onto the new Hot Cam

1) Place the motorcycle in a vise or on it’s stand and make sure it is safe and secure. 2) Remove the right side muffler heat shield. Loosen the right side muffler inlet clamp. Remove and retain the muffler mounting bolt and nut. Remove the right side muffler from the motorcycle. 3) If the gasket remained on the stock muffler inlet tube, remove it and inspect. Replace if necessary and then install onto the Jardine muffler inlet tube. 4) Slide the Jardine muffler into the stock s-bend outlet. 5) Attach the rubber strip to the inside of one supplied muffler clamp. Slide the muffler clamp over the muffler withe the offset facing inward. Squeeze both muffler clamp tabs together and secure it to the muffler mounting bracket using the original bolt and nut. Do not fully tighten yet. 6) Adjust the muffler so it is straight and fully tighten the t-bolt clamp, then the muffler clamp hardware. 7) Repeat steps #2-6 for the left side muffler. 8) Clean all fingerprints from the muffler. Start the motorcycle and check for any exhaust leaks. 1 After bike is cool make sure the bike is secured before beginning the installation. 2 Remove the fairing retaining clips and mounting bolt. Remove the stock mid pipe and muffler. 3 Apply a small amount of high temperature silicone (such as Permatex Ultra Black) to the inside of the exhaust inlet. 4 Attach the LOR exhaust canister to the slip-on tube adapter with the spring tabs aligned (make sure your hands are protected with a pair of gloves in case the tubes slip). You may have to squeeze the mid-pipe adapter tube to fit into the exhaust inlet as the mandrel bends may become slightly out of round due to a cut near the bend (the tube will take form once connected). Slide the canister all the way until the slip-on adapter seats fully against the exhaust inlet. Wipe off any excess silicone. 5 Place each spring over the exhaust side spring tabs and use the spring tool to pull the springs over the adapter spring tabs. Both springs must be secured for proper installation. 6 Apply a small amount of silicone sealer (such as permatex Ultra Black or Ultra Copper) to the inside (inlet side) of the slip-on adapter. Slide the low profile barrel clamp over the LevelOne Adapter pipe. Slide the slip-on adapter pipe over the stock header collector. Do not fully tighten the barrel clamp. 7 Place the round canister clamp with the rubber gasket over the rear of the exhaust and slide to the clamp location. Insert the original stock screw and 8mm washer through the exhaust clamp and finally through the foot peg. Mount the clamp to the outside of the stock muffler bracket. On the opposite side (towards the bike) place the stock 8mm lock washer and stock 8mm nut and start the thread. Do not fully tighten at this time. 8 Standing at the rear of the motorcycle, check the alignment of the muffler. You can adjust/rotate both the exhaust and mid-pipe adapter until the muffler is aligned properly. 9 Once everything is aligned fully tighten the exhaust canister clamp. 10 Fully tighten the low profile barrel clamp over the stock header. 11 Before you start the bike make sure all fingerprints and dirt have been removed from the canister and slip-on adapter. You may use rubbing alcohol to clean the slip-on adapter. After 75-100 miles check all bolts, etc for tightness. It is recommended to apply some light – medium grade thread locker to prohibit any bolts from loosening under the vibration from the bike. 12 Enjoy your LevelOne Racing exhaust system
