Remove fuel tank and air filter assembly per Yamaha service manual procedures. 2. Remove the air silencer box under the tank. 3. Install supplied BA-2410-00 Needle/Jet kit according to the instructions in the jet kit package being sure to use the Jets and Needle Slot setting called out for the external BAK filter assemble. 4. Reinstall the air silencer box under the tank. 5. Remove the rubber boot from the stock air box. It is glued-in from the factory, but will come loose if gently persuaded. 1) Start with a cold motorcycle, and remove the seat (see owners manual for seat removal instructions). 2) Locate a suitable place for your new PowerCard: It is generally velcroed or zip tied under the seat or behind cowling, check for the easiest mounting and wire routing. Often it is easier to place the card in the desired location, and then pull wires from there, rather than connecting the wires and trying to work the PowerCard backward. (In a 2004 Yamaha R6 for example, it is easiest to mount the card, then route connectors one by one through to the engine compartment.) 3) Disconnect the battery ground. Battery may need to be removed to aid in installation (2006 Yamaha R1 for example). 4) Remove the fuel tank and necessary cowlings – many tanks can simply be rotated up and away to allow access to the fuel injector connectors. Secure the tank. Be careful to prevent fuel spills if fuel line removal is necessary – use the quick-disconnect fittings if your motorcycle is so equipped. (see owners manual for tank removal instructions) a. Note: ZX10 installation also requires removal of the stock air box. Unbolt, disconnect fittings, and then turn clock-wise one-quarter turn to remove. Distributed Exclusively by Moss Motors, Ltd.

Remove any one factory fuel injector connector from an injector (a flat blade screwdriver or long nose pliers may be used to ease removal). b. Couple the female connector from the PowerCard onto the fuel injector, and plug the male connector into the ECU/factory wiring harness. c. Repeat for the rest of the fuel injector connectors – The order is not important as long as they are installed as they are paired (in and out)

Quiet cores are supplied with this kit but not installed. To install the quiet cores remove both rear end caps ((turn downs) and install the quiet cores with the tubes facing inward. Re-install the end caps. REMOVAL Remove seat, disconnect attery and remove. Remove front fenders and side skirts. Remove fuel tank (make sure to shut fuel off and drain remaining fuel in the line before removing). Remove stock muffler first, then remove stock headers. Retain the 4 stock header bolts to install on your new exhaust system. Remove the rear bolt from your stock air box. Loosen stock intake clamp at carburetor. Remove stock boost bottle from the side of the boot. Loosen stock snorkel clamp at the air box, remove stock retaining clip at the front of the snorkel. Remove stock air box, intake boot and snorkel together from the ATV. Slide tarter solenoid off of stock mounting prongs. Remove Phillips screws from fuse holder and remove from plastic housing. Remove plastic battery housing from the ATV. Unplug tail light from harness. Unclip harness from the 2 clips above the battery. CARBURATION Now would be a good time to replace your stock main jet, with the supplied 190 main jet and replace your stock pilot jet with the supplied 48 pilot jet. Make certain that all hoses are tight and routed as stock. Be certain carb clamp is tight when re-installed. INTAKE BOOT Remove the intake boot from the stock air box. Take an exacto knife or razor blade and trim off the rubber piece that the hard plastic snorkel slips into. Trim around the intake boot staying the same distance as the rest of the lip. Take a hax saw and cut the groove as the rest of the boot is, being
careful not to cut all the way through (Picture Fig.2).

STEP 1 Remove the stock air cleaner and components to the point shown in PIC. 1. The stock plastic air box adapter “A” and stock mounting brackets “B” will remain in place. STEP 2 Remove the carburetor according to the section in your factory service manual that outlines procedures for carburetor removal, disassembly, reassembly and installation. Now is a good time to proceed with re-jetting the carburetor. Consult your factory service manual for details of this procedure. We have supplied jets to cover many common configurations. Individual bikes may need additional tuning to achieve maximum performance. If your exact combination is not listed, choose the listing that most closely resembles the configuration of the motorcycle. These recommendations are based on testing done at 700 feet above sea level. COBRA/STOCK EXHAUST V&H STYLE OR OPEN PIPES Main Jet 120 Main Jet 122.5 Pilot Jet 35 Pilot Jet 35 PMS Screw 1-1/2 Turns Out From PMS Screw 1-1/2 Turns Out From Bottom Bottom NOTE Your optimal performance and drivability may require some fine-tuning from these specifications. For instance, the general rule of thumb is one jet size smaller for every 3000-4000 feet of elevation. STEP 3 Insert both flanges of the rubber adapter through the mounting bracket as shown in PIC.2. The hardware components used for installation are placed near their respective mounting points: “A” Socket head cap screw — 30mm long, tapered bolt cap, and two spacers. The spacers are placed between the chrome and the stock mounting brackets. “B” Socket head cap screw — 15mm long, tapered bolt cap “C” Socket head cap screw — 30mm long, tapered bolt cap, two spacers (place between chrome and stock brackets), and flange nut. “D” Mounting holes. STEP 4 Install a Line Fitting Plug into the threaded hole in the back plate labeled as “A” in PIC.3 and tighten snugly. STEP 5 Install a 90 Degree Elbow into the threaded hole on the back plate labeled as “B” in PIC.3. Tighten snugly.

STEP 1 Remove the driver and passenger seats from the bike. Remove the negative battery cable from the battery and tuck it out of the way to reduce the possibility of sparks. STEP 2 Remove the two rear tank mounting bolts. Remove the plastic tank mounting snap stud. (Push in on the center of it to release). Slide the tank back to expose the top of the engine. Make sure the tank is solidly in place so it does not fall! You may remove the tank completely from the bike if you’re not certain the tank will stay in place while you are performing this installation. STEP 3 Remove the stock air cleaner cover, element, and backing plate. Remove the grommet from the bracket. STEP 5 Placing your long handled Phillips screwdriver as shown in PIC.3, loosen the clamp on the air duct and remove the duct. Remove the clamp from the duct— it will be reused. Now is a good time to proceed with rejetting of the carburetors. Consult your factory service manual for this procedure. With stock exhaust or Cobra Slip-On Mufflers • 1.2 Pilot Air Bleeds in both carbs • One .020 shim added to raise each needle • 122.5 Main Jet in the front cylinder’s carb • 120 Main Jet in the rear cylinder’s carb • Pilot Mixture Screw (PMS) 2 turns out from lightly bottomed With Vance & Hines, Samson, or open “Drag” pipes • 1.2 Pilot Air Bleeds in both carbs • One .020 shim added to raise each needle • 125 Main Jet in the front cylinder’s carb • 122.5 Main Jet in the rear cylinder’s carb • Pilot Mixture Screw (PMS) 2 turns out from lightly bottomed NOTES 1. The factory installed plug covering the PMS will have to be removed in order to access the screw. 2. Because the float bowl screws are easily damage during removal, we have included 8 replacement float bowl screws with socket heads, just in case they are needed. BE SURE TO VENT THE FLOAT BOWLS TO THE BACK OF THE HYPERCHARGER — THIS IS NECESSARY FOR BEST DRIVABILITY AND MAXIMUM PERFORMANCE!!!! (See Step 12.) STEP 6 See PIC.4. Insert both flanges of the rubber air duct through the opening in the mounting bracket. Place the Stock duct clamp on the new intake duct — the clamp screw should face forward.

1) Remove Seat 10mm KAW 1500 CARB ADPTOR QTY PARTS LIST 1 1500 CARB ADAPTOR 1 3″ PIECE OF HOSE 1 DOUBLE BARB 1 L-BARB 1 3/8″ RED PLUG 1 ¼” BLACK VACCUM PLUG 1 M6-1 NYLON INSERT LOCK NUT 3 M6-1 X 16 FLAT SOCKET HD CAP SCREW 1 170 MJ 1 INSTRUCTIONS 2) Remove Dash Plaque 8mm bottom Bolt only 3) Lift from bottom then Remove speedo cable 4) Disconnect Electric Plugs 5) Remove 12mm bolts holding tank 6) Turn petcock OFF – Pinch off fuel line. 7) Disconnect the electric Plug under speedo opening 8) Lift Tank at Rear – Disconnect two Vent Lines; Fuel gage Vent will Pull up – Remove. 9) Remove Chrome Air Cover. 10) Left side Remove two screws – 10mm bolt in side Air box. Pull hoses off Remove 1″ hose going to cross over Tube. 11) Remove two 8mm bolts on Bracket – Remove Bracket 12) Remove Screw on Top of air Box Snorkel 13) Remove both side covers 14) Remove air Backing plate right side (Crank Case Breather hose that connects to stock air box will connect to new) 15) Remove Bracket that holds Carb and holds Backing Plate 16) Take idle adjustable Knob loose – let hang loose 17) Take Choke Knob out of holding Bracket 18) Hose that went to cross over tube MAY BE PLUGGED OR VENTED your Choice (Fresh air unit) ** 98′S or any models with carb warmer should disconnect carb warmer by pinching off line on each side of connector that plugs into carb on bottom. Small bracket with one screw directly on the bottom of carb. 19) Loosen Clamp that holds Carb to intake Manifold, Carb will hang loose 20) Remove intake Manifold 5mm Allen- Remove crossover tube. 21) (- BE CAREFULL-) LINE IT UP RIGHT- Replace intake Manifold (YOU MAY TO SEAL THIS WITH A SEALER LIKE PERMATEX) ( BE SUPER CAREFUL TO KEEP INTAKE COVERED DURING EACH STEP. SCREWS CAN FALL ONTO INTAKE) 22) Drain Float Bowl 3mm allen – very bottom of carb 23) Remove Float Bowl 4 screws (#2 Phillips) let hang down 24) Remove main jet, if Emulsion tube comes out use 8mm and Flat tip to separate jet from Emulsion tube. 25) Install with new jet 26) CAREFULLY Reinstall Float Bowl Cover 27) If installing Needle Remove Top Cover of Carb, Carefully pull the slide out. ( BE CAREFUL WITH DIAPHRAM) Remove Spring + Needle Install new Needle (WE RECOMMEND THE 3RD CLIP FROM TOP WITH TWO WASHERS ON TOP. REINSTALL 28) Be sure to reseat diaphragm – BE CAREFUL Reinstall Cover. 29) Install Carb to Intake – reconnect carb warmer if applicable 30) Reattach idle adjustment 31) Reattach Choke 32) Reattach Bracket in front of Carb- 33) Take Center bolt mount Rubber Gromlet from Stock Air box Plate install in to new Air box Adapter use stock Bolt, Attach to Bracke
