1. Open or remove seat according to the instructions in the Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Disconnect battery cables, negative (-) cable first. 3. Remove left and right-hand switch housing assemblies. Refer to HANDLEBAR SWITCHES in Service Manual. NOTE It is not necessary to disconnect the switch wiring to replace the switch caps. 4. Remove individual switches from switch housing. Refer to SWITCH REPAIR/REPLACEMENT in Service Manual. INSTALLATION Upper Housing Switches 1. For HORN and START switch caps, release torsion spring leg from hole in switch cap tab. Take note of how the spring is installed. The other leg of the spring can remain in the switch bracket hole. 2. See Figure 1 and Figure 5. Carefully pry stock black switch cap up off the splined actuator shaft (2) on left side of switch. -J02633 1 of 5 5 2 1 1 3 4 is 01405 1. Switch cap installed correctly 2. Switch Cap Removal and Replacement 3. Pry the switch cap up and away from pivot pin (3) on right side of switch, and remove cap. NOTE Use the clear protective cover film to protect the chrome surface of the switch caps during installation. Remove the film after the installation is complete. 4. See Figure 5. Select proper chrome replacement switch cap from kit. 5. See Figure 1. Place cap onto switch, angling the hole on right side over pivot pin (4) on switch. 6. Carefully press switch cap down onto splined actuator shaft (5), rocking and moving the cap until shaft snaps into place in splined hole. 7. For HORN and START switch caps, insert torsion spring leg into hole in switch cap tab. 8. Toggle switch back and forth, checking for proper opera- tion. Turn Signal Switches 1. See Figure 1 and Figure 5. Carefully pry stock black switch cap up off the splined actuator shaft (2) on switch. 2. Pry the switch cap up and away from pivot pin (3) on switch, and remove cap. 3. Select proper chrome replacement switch cap from kit. Peel a clear protective installation cover from the sheet and place it over the surface of the cap. 4. See Figure 1. Place cap onto switch, angling the hole on top over pivot pin (4) on switch. 5. Carefully press switch cap onto splined actuator shaft (5), rocking and moving the cap until shaft snaps into place in splined hole. 6. Toggle switch back and forth, checking for proper opera- tion.

REMOVAL See the service manual for removal procedures. INSTALLATION See the service manual and follow the wiring procedures. NOTE For Non-FXDF Models Only: See Figure 1. Cut the mesh tubing from the kit into two equal length pieces. Slide the switch wire bundles through mesh conduit. Position conduit into switch control housing. Tie each end of conduit with cable tie from kit. Handlebar Installation See the service manual and follow the installation procedures. SAFETY CHECK Be sure that steering is smooth and free without interference. Interference with steering could result in loss of vehicle control and death or serious injury. (00371a) •Be sure wires, clutch cables, throttle/idle cables and brake lines do not pull tight when handlebars are turned fully to left or right fork stops. 1. Verify that the ignition/light key switch is turned to the OFF position. Install the main fuse. Be sure that all lights and switches operate properly before operating motorcycle. Low visibility of rider can result in death or serious injury. (00316a) 2. Turn the ignition/light key switch to IGNITION, but do not start the engine. Test each handlebar switch for proper operation. Before starting engine, be sure thr ottle control will snap back to idle position when released. A throttle control that prevents engine from automatically returning to idle can lead to loss of control, which could result in death or serious injury. (00390a) SERVICE PARTS

1. This kit replaces the original rear brake actuating rod that connects the pedal to the master cylinder (see photo 1A) and the brake light switch spring (see photo 1B). Remove the two allen screws which attach the switches mounting plate to the frame (1C). Remove the spring. 2. Remove the cotter pin and washer from the forward end of the rod where it connects to the brake pedal (photo2A). Slide the rod over off of the brake pedal. Unscrew the rod from the threaded stud on the master cylinder. 3. Thread the new rod onto the stud until the end of the stud appears in the middle of the small sight hole that is cross drilled thru the rod (1D). Place the forward end of the rod back onto the brake pedal. Next check the distance between the bottom of the brake pedal and the top of the floorboard, this should be approximately 1 ¾”. If not, slide the rod off the pedal and thread it in or out to adjust the pedal height. With the rod on the pedal re-install the washer and cotter pin (Note: the cotter pin should go into the hole from the top down) then bend the cotter pin open. 4. Replace the brake light spring with the new one supplied. (Pushing down on the switches rubber cover will push the pin out). Re-install the switch bracket. Turn on the ignition and adjust the threaded collar on the brake switch so that the brake light comes on just as you feel some resistance when pushing on the pedal (when the brakes begin to drag).

CHECKING OF SWITCHES Check the switches for the continuity between the terminals to determine correct connection. Read the following for switch inspection. SWITCH CONNECTION AS SHOWN IN MANUAL The manual contains a connection chart as shown left showing the terminal connections of the switches (e.g., main switch, handlebar switch, brake switch, lighting switch, etc.) The extreme left column indicates the switch positions and the top line indicates the colors of leads connected with the terminals in the switch component. “C’&-0″ indicates the terminals between which there is a continuity of electricity; i.e., a cl.osed circuit at the respective switch positions. In this chart: “R and Br” and “L/W and L/R” are continuous with the “ON” switch position. “B and B/W” is continuous with the “OFF” switch position. “B and B/W” is continuous with the “LOCK” switch position. “B and B/W” and “R and L/R” are continuous with the “P” switch position. CHECKING SWITCH FOR TERMINAL CONNECTION Before checking the switch, refer to the connection chart as shown above and check for the correct terminal connection (closed circuit) by the color combination. 1. Remove electronics enclosure from its mounting location. 2. Unplug and remove the OEM ignition. 3. Set the programming switches on the T3 to your settings. 4. Install the T3 Ignition in the same location in the electronics enclosure. 5. Test the T3 Ignition. 6. Close the electronics enclosure cover plate and mount the module in the PWC. Installation Remove electronics enclosure from its Mounting Location 1. Using a 10mm socket remove the mounting bolts on each side of the electronics enclosure. 2. Remove the enclosure cover and set aside the screws, 2 mounting flanges, ‘O” ring, and enclosure top. Unplug and Remove the OEM Ignition 1. Using 10mm socket, remove bolts from each side of the OEM ignition. Lift out the ignition and unplug all connectors attached to the OEM ignition. Now remove the protective metal plate that was under the ignition and two 3/16″ thick washers under that plate. 2. On 2004 models and newer remove the wire harness for the two black connectors just unplugged from the OEM ignition. Trace each wire from each black connector back to in-line connectors and separate each of these connectors. Set the two harnesses aside. Install the T3 Ignition in the Electronics Enclosure 1. Install the T3 ignition into the mounting bracket supplied with your T3. Slide the end of the ignition module under the lip at the rear of the bracket an press the wire end of the ignition firmly into the bracket. Attach the keeper bracket using two 5mm bolts supplied. Place the ignition/bracket in the location where the OEM ignition and metal plate were removed. Secure the ignition in place with the supplied bolts
