REMOVAL Prepare for Service Touring Models: Remove left side saddlebag, left side cover, and maxi-fuse. Refer to SADDLEBAG and MAXI-FUSE in Service Manual. Softail and Dyna Models: To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Remove seat according to the instructions in the Service Manual. 2. Disconnect battery cables, negative (-) cable first. 3. Remove fuel tank according to the instructions in the Service Manual. Sportster Models: Remove left side cover and maxi-fuse. Refer to MAXI-FUSE in Service Manual. V-Rod Models: Remove right side cover and maxi-fuse. Refer to MAXI-FUSE in Service Manual. Remove Existing Mirrors Touring and Softail (Except FXSTD, FLSTF) Models Left side: See Figure 1. Remove acorn nut (1), star washer (2), and existing mirror (3) from clutch hand control assembly. Discard star washer and mirror but save acorn nut. Right side: See Figure 2. Remove acorn nut (1), star washer (2), and existing mirror (3) from front brake hand control assembly. Installation NOTE A Service Manual for your motorcycle is available from your Harley-Davidson Dealer. 1. See Figure 1. Locate the removal notch on the turn signal lens and carefully pry from housing. Discard lens. Repeat for remaining lenses. 2. Remove bulbs from turn signal assemblies. 3. Obtain new amber bulbs from kit. Install the bulbs marked 1157A (Dual Filament) to the front turn signal assemblies. Install the bulbs marked 1156 (Single Filament) to the rear turn signal assemblies. NOTE See Figure 1. VRSC (V-Rod) Models have unique rear turn signal lenses. The rear lens is identified with a dimple mark in the center of lens. The front has no dimple. 4. Obtain new lens from kit and install by snapping into place. Recommended Parts and Supplies 1. Sawzall or comparable cutting tool. 2. Cut-off tool or jigsaw. 3. Shop or repair manual 4. Shop supplies, (loctite-red and blue, anti-seize, etc.) 5. Assorted hand tools. 6. 4-1/2″ grinder. 7. Drive pulley seal HD part # 11354K (qty.1) 8. Copper cap locking plate HD part # 35451-01K (qty.1) (The seal and locking plate can be re-used if not damaged during removal) Stock component removal To install the 240 kit, it will be necessary to raise the motorcycle off the ground on a suitable lift. WARNING – Be sure to center the motorcycle on the lift so that it does not fall over when you raise it up or when you are working on it. Installation of the 240 kit begins with the disassembly and removal of the rear end of the bike. Start with the simplest and most obvious components. For detailed information on removal of these parts, consult your factory manual. 1. Remove rear wheel assembly and brake. 2. Remove swingarm. 3. Cut brake tab on swingarm (as pictured). 4 4. Clean up casting mark on inside of swingarm in pulley area (as pictured). 5 5. Remove and replace right side swingarm mount with mount included in kit. 6. Install swingarm with new supplied pivot shaft. 7. Install stock spacer on left side of shaft, use supplied stepped spacer between stock spacer and swingarm. (Small step toward bearing). 8. Remove front pulley, and disassemble. 9. Test fit ½” allen bolts in hub before removal. Some models require drilling for bolts to fit. If necessary, use ½” bit and drill before removing, minimal material will be removed. Take caution not to drill too deep and hit case. 6 10. Install supplied adapter on the back to space pulley out. (Use loctite on bolts, and assemble as pictured).

The cylinder sleeves provided with the Wiseco V-Rod big bore kit have been finished honed to size and the piston to cylinder clearance has been set. Prior to installation, the sleeves must be washed in hot soapy water (not parts washer solvent) and dried. Coat the bore surface with motor oil and wipe it with a white towel. If the towel shows any remaining grit, repeat the hot soapy water washing process until the towel will only show clean motor oil. CAUTION: Test fit the cleaned sleeve (without O-Rings installed) into the engine block. Sleeve should drop into position. If sleeve will not easily drop into position, warm the engine block with a hair dryer until sleeve will drop into position. Remove sleeve, then continue installation procedures. From the bottom side of the sleeve, gently roll the 2-cylinder sleeve O-rings into the two grooves on each sleeve. Apply motor oil to the O-rings and gently install the sleeves into the block until bottomed. CAUTION: DO NOT ATTEMPT TO INSTALL SLEEVES WITHOUT LUBRICATING THE O-RINGS. FAILURE TO LUBRICATE O-RINGS COULD RESULT IN TORN OR DAMAGED O-RINGS THAT WOULD NOT BE EVIDENT UNTIL ENGINE WAS STARTED. INCORRECTLY INSTALLED O-RINGS CAN RESULT IN CATASTROPHIC ENGINE DAMAGE. NOTE: REFER TO THE OEM SERVICE MANUAL FOR ALL TORQUE SPECIFICATIONS PISTON RING PREPARATION Wiseco V-Rod pistons incorporate an advanced 2 ring system • The top ring is file-fit, and as such, requires that the end gap must be clearanced. The proper end gap clearance is .016-.018″ with the ring installed squarely in the bore. The top ring must be installed on the piston with the dot marking toward the top of the piston. • The oil ring is comprised of the expander and two rails. Install the expander first, and then the rails. Check to make sure the expander tips have not overlapped. It is not necessary to clearance the end gaps on the oil rails. The rails should be installed without modification. PISTON INSTALLATION The Wiseco V-Rod big bore kit is supplied with pistons that are front and rear cylinder specific. Install the front piston 4792M10795 in the front cylinder with the arrow facing the front of the engine. Install the rear piston 4793M10795 in the rear cylinder with the arrow facing the front of the engine. A piston ring compressor is required to install the pistons into the cylinders.
