COUPLER •With a lock type coupler, be sure to release the lock before disconnecting it and push it in fully till the lock works when connecting it . • * When disconnecting the coupler, be sure to hold the coupler itself and do not pull the lead wires . • * Inspect each terminal on the coupler for being loose or bent . • * Inspect each terminal for corrosion and contamination. CLAMP • * Clamp the wire harness at such positions as indicated in “WIRE HARNESS ROUTING”. SEMI-CONDUCTOR EQUIPPED PART • * Be careful not to drop the part with a semi-conductor built in such as a ECM. • * When inspecting this part, follow inspection instruction strictly . Neglecting proper procedure may cause damage to this part . ELECTRICAL SYSTEM 7- 3 7-4 ELECTRICAL SYSTEM BATTERY •The MF battery used in this motorcycle does not require maintenance (e.g., electrolyte level inspection, distilled water replenishment) . • * During normal charging, no hydrogen gas is produced. However, if the battery is overcharged, hydrogen gas may be produced. Therefore, be sure there are no fire or spark sources (e.g., short circuit) nearby when charging the battery . • * Be sure to recharge the battery in a well-ventilated and open area. • Note that the charging system for the MF battery is different from that of a conventional battery. Do not replace the MF battery with a conventional battery . CONNECTING THE BATTERY •When disconnecting terminals from the battery for disassembly or servicing, be sure to disconnect the O battery lead wire, first. • * When connecting the battery lead wires, be sure to connect the OO battery lead wire first . • * If the terminal is corroded, remove the battery, pour warm water over it and clean it with a wire brush . • * After connecting the battery, apply a light coat of grease to the battery terminals. • * Install the cover over the O battery terminal. WIRING PROCEDURE • * Properly route the wire harness according to the “WIRE HARNESS ROUTING” section. (CJ8-14)

8-4 ELECTRICAL SYSTEM USING THE MULTI CIRCUIT TESTER •Properly use the multi circuit tester Oand Oprobes. Improper use can cause damage to the motorcycle and tester. • * If the voltage and current values are not known, begin measuring in the highest range . • * When measuring the resistance, make sure that no voltage is applied. If voltage is applied, the tester will be damaged . • * After using the tester, be sure to turn the switch to the OFF position. CAUTION Before using the multi circuit tester, read its instruction manual.

1. Disconnect the battery cables, negative cable first. 2. See Figure 1. Remove passing lamp molding screw (1) and nut (2) from passing lamp molding (3). Remove molding and hardware. Retain for future use. 3. Disconnect the wire harness plug from back of auxiliary lamp assembly (4). 4 See Figure 2. Remove assembly (1) and nesting ring (2). Discard lamp but retain nesting ring. 5. Place the nesting ring at back of new lamp with concave side facing away from lamp. Install new harness provided in kit. Attach leads to the wires inside the lamp hous- ing. 6. Connect new wire harness to the new lamp. Locate lamp in housing and be sure to align tabs on lamp (3) with pockets in the nesting ring. 7. Install passing lamp molding over lamp. Rotate lamp molding so that screw is centered at bottom. Install nut and screw and secure until snug. 8. Repeat for the lamp on the opposite side. Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a) 9. Connect the battery cables, positive cable first. 10. Test the auxiliary lamps for proper operation. If necessary, aim the lamps (see AUXILIARYLAMPS, ADJUSTMENT in the Service Manual), and tighten the lamp mounting nuts

REMOVAL When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 1. Purge the high-pressure fuel line and disconnect the fuel line following the instructions in the appropriate Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 2. Remove the main fuse following the instructions in the appropriate Service Manual. 3. Remove the seat following the instructions in the appropriate Service Manual. Save all seat mounting hardware. NOTE When moving the fuel tank back, do not damage the fuel gauge wires clipped to the frame under the left side of the fuel tank. 4. Remove the front and rear fuel tank mounting hardware following the instructions in the appropriate Service Manual. Move the fuel tank back on the frame to gain access to the tabs on the steering head harness shield. 5. See Figure 1. Disengage the tabs (2) from the holes (3) on each side of the frame and remove the shield (1). 6. Pull the wire harness down from inside the frame enough to disconnect the white (left) [31L] and black (right) [31R] 3-place turn signal connectors. Set aside the frame-side connector halves. 7. Remove the socket terminals from the lamp-side connector halves following the instructions in the appropriate Service Manual. Make note of the wire colors installed in the cavities of each connector, which should be: Left side (white connector): a. Black [BK] wire in cavity 1 b. Violet [V] wire in cavity 2 c. Blue [BE] wire (if installed) in cavity 3 Right side (black connector): a. Black [BK] wire in cavity 1 b. Brown [BN] wire in cavity 2 c. Blue wire [BE] (if installed) in cavity

VRSC models: See Figure 3. Place the wire harness from the kit into the area in front of the battery. Do not block the air intake opening. All models except VRSC and 2004 and later XL models: See Figure 4. Install the wire harness from the kit. Place the relay in the opening of the frame under the seat area, and route the long leg of the harness forward along the frame backbone. 2004 and later XL models: See Figure 5. Remove the nuts retaining the ignition module (1) and temporarily reposition the module as shown. Place the relay in the recessed area (2) of the oil reservoir. Install the ignition module. All 2003 and earlier models and VRSC: Cut the connector from the white power lead, and replace it with the ring terminal supplied in the kit. 6. All 2003 and earlier models, except VRSC: Connect the white wire with the ring terminal to the copper stud (BAT) terminal of the main circuit breaker. All 2004 and later models, except VRSC: Connect the white wire with connector to the B+ connector on the harness. All VRSC: Connect the white power lead to the battery positive terminal. 7. See Service Part illustration. Connect the black ground wires with the two ring terminals to the ground stud under the seat, or at any good electrical ground point. Secure the kit harness to the adjacent harnesses with cable straps (item 6) from the kit. When routing wires through the front fork, make sure the wires are clear of moving parts, to avoid pinching and possible short circuits. 8. Route the forward end of the harness past the steering head, and route the lamp switch leg of the harness along the left side of the handlebar to the clutch control. 9. See the Service Parts illustration. Obtain the switch mounting bracket (item 11) from the kit. Unscrew the boot from the lamp switch, and install the switch into the bracket. Replace the boot on the switch. NOTE If the boot becomes worn or damaged, or is lost, replace the boot to prevent moisture from entering the switch. See the Service Parts illustration (Item 12). 10. See Figure 6. Remove the lower screw (1) and washer from the clutch control clamp (3), and install the lamp switch and bracket assembly (2). Install the screw and washer and tighten to 60-80 in-lbs (7-9 Nm). 11. See the Service Parts illustration. Secure the lamp switch leg of the harness to the handlebar using the wire harness retainers already on the bike. Snap the retainers into the holes in the handlebar. 12. Remove the headlamp assembly. REMOVAL 1. Remove existing seat and grab strap (if equipped) following instructions in the service manual. 2. Refer to the service manual and remove the left side cover and battery. 3. See Figure 5. Pull plastic spark plug wire clip out of the hole in the frame plate at the location where the adjustment handle bracket is going to mount. Discard plastic hose clip. 4. Remove the mid-frame air deflector upper left mounting bolt and washer. Save for installation. 5. If equipped with a grab rail: See Figure 1. Remove grab rail screws (1) and discard. 6. Move the electrical connector so that the backrest mounting base does not interfere with it. 3. See Figure 3. Install mounting bracket (8) to mounting base (4) with screw (6) and flange nut (7). Tighten screw to 72-96 in-lbs (8-11 Nm) . NOTE Only use the specified screw to install the mounting bracket to the bank angle sensor. 4. Secure the mounting bracket (8) to the bank angle sensor bracket with 1/4-20 x 5/8 inch screws (5). 5. If installing grab strap (9), install backrest mounting base and grab strap with screws (1) and washers (2). If grab rail is installed, install backrest mounting base with screws (1) and washers (2)

Refer to Instruction Sheet-J03018. NOTES VRSCA models use Headlamp 68297-05, while VRSCB models use original equipment lens assembly (including gasket and boot). Adapter ring from kit (Figure 6, Item 1) will be used to install billet headlamp assembly on Instruction Sheet-J03018. 2. See Figure 3. Cut the two connectors (1) from existing headlamp wire harness (2). Be sure to cut the wires as close to the back of the connector as possible. 3. See Figure 6. Route new wire harness (2) through the hole in bottom of the billet headlamp shell (A). NOTE Only one 16 AWG wire will fit into pin terminals included in kit. Both black wires (ground) can be joined together, then connected to a single wire, if desired. 4. Tape end of one black wire with electrical tape and secure it to wire harness. 5. See Figure 3 and Figure 6. Install terminal pin (3) and socket housing (4) onto new wire harness (Figure 6, Item 2). Start on either the left or right side mirror. These instructions start with the right side mirror. Pull back the rubber boot covering the mirror mount. 1 2 3 Remove the accessory compartment cover. Remove the four screws on all sides of the accessory compartment. Remove the accessory compartment from the motorcycle fairing and set it aside. 4 The motorcycle’s electrical wiring for turn indicators is located forward of the accessory compartment cavity and behind the front amber turn indicator light. Disconnect the wire connected to the turn indicator light. 5 There are three screws holding the mirror housing to the mirror mount. Remove the three screws. Set the mirror housing aside.
Mirror Replacement – 2 – Remove the three screws holding the hinge to the mirror housing. Remove the hinge and remove the rubber boot surrounding the mirror housing. 1 Match the base of the hinge up to the new Signal® mirror housing. Mark the place on the hinge where the Signal® mirror wire will go through. Drill a ¼” hole in the hinge. 2 Position the rubber boot over the Signal® mirror housing. 3 Guide the Signal® mirror wire harness through the drilled hole in the hinge. Mount the hinge on the Signal® mirror housing using the original three screws.

1. Remove the top shelter (see page 2-10 in the Service Manual). 2. Remove the left and right O 2 sensors from the exhaust pipes. • You do not have to remove the exhaust pipes to remove the O 2 sensors. • Be sure to note the wire routing for proper reassembly. 3. Install the new O 2 sensors and route the wires properly (see pages 1-33 and 1-34 in the 2001- Service Manual). 4. Connect the black 4P female coupler of the sub- harness kit to the wire harness side black 4P male coupler (for the left-side O 2 sensor). 5. Connect the new left O 2 sensor to the black 4P coupler on the sub-harness. 6. Route the sub-harness from left to right, across the front edge of the fuel tank and secure it with the clip on the cruise actuator

1. Refer to Owners Manual to drain engine oil and remove oil filter. 2. See Figure 1. Remove oil feed hose (1) from oil pump. 3. Remove oil feed hose fitting from engine crankcase. Discard oil feed hose. INSTALLATION 1. See Figure 2 and Table 1. Apply Hylomar Gasket and Thread Sealant to threads of fitting (1) and install fitting to oil pump. 2. Apply Hylomar Gasket and Thread Sealant to threads of fitting (1) and install fitting to crankcase. 3. Tighten fittings to 55-65 in-lbs (6.2-7.4 Nm) . 1 2 3 1 is04015 1. Fitting 2. Remove two existing clips holding the clutch cable and wire harness from the left frame downtube. 8. See Figure 4 and Table 1. Position oil cooler clamps (7) in approximately the same position as the clips that were removed from the frame downtube. 9. Loosely attach oil cooler (4) to the clamps (7) using screws (9) and nuts (8). 10. Attach oil return hose (3) to the inboard connection of oil cooler (4) with worm clamp (5).
