INSTALLATION INSTRUCTIONS: 1. All connections must be of the highest quality, use crimped or soldered connections; twisted wires will not give a satisfactory operation. 2. Remove the seat and/or petrol tank to gain access to the original spark units (if fitted); these are normally fitted under the seat between the top frame tubing. Each of these units consists of a small alloy metal box with sleeved wires terminated by a small connector (coupler). They also have a mounting tab with a single fixing hole. 3. On four cylinder machines there will be two units, normally mounted back to back; one for cylinders 1&4 and one for cylinders 2&3. 4. For safety, disconnect the battery. 5. Unplug the couplers from each of the units. Undo the fixings and remove the units. 6. Fit the new spark units in the place of the old ones or find a suitable alternative, close to the connectors. Secure the units to the frame or mounting platform using the supplied tie-straps and adhesive mounting base (if required). If required, a thin sheet of rubber or double-sided tape can be used to keep the units in position. Do not completely wrap the units in foam rubber. 7. Push the wiring harness plugs into the new spark unit socket connectors; they will only fit one way. Reconnect the battery. 8. If you are rewiring the machine or do not have the standard wiring harness, the spark unit wire colours & functions are as follows: GREEN Ö GROUND (0 VOLTS) BLACK/WHITE Ö IGNITION SUPPLY (+12 VOLTS) VIA ENGINE STOP SWITCH YELLOW Ö IGNITION COIL OUTPUT (TO COIL —) WHITE Ö PULSE GENERATOR (WHITE RING) BLUE Ö PULSE GENERATOR (UNMARKED) There are two pulse generators, one for cylinders 1&4 and one for cylinders 2&3. The left hand one is normally for cylinders 1&4 (see fig.1). There are two wires of the same colour coming from each pulse generator, one of these wires is normally marked with a white band. The pulse generator wire with the white band connects to the white wire from the corresponding spark unit, the other pulse generator wire connects to the blue wire on the corresponding spark unit. If the white band is missing, this is normally the upper wire coming from the pulse generator. 9. Refit the seat and tank (if removed earlier). 10. Fitting is now complete, although for best results you may wish to verify the ignition timing, see the following guide

1995 Models To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative cable first) before proceeding. Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1.1995 MODELS, REMOVAL OF ELECTRONIC SPEEDOMETER AND BRACKET 1a. Refer to applicable Service Manual procedure and remove seat. 1b. Refer to applicable Service Manual procedure and remove fuel tank. Stop the engine when refueling or servicing the fuel system. Do not smoke or allow open flame or sparks near gasoline. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00002a) 1c. Remove speedometer sensor cable from mounting clips under tank. See Figure 1. The 3-place speedometer sensor connector [65] is located on the frame beneath the seat. Remove connector from t-stud and disconnect. Cut cable tie holding sensor wires to right rear frame tube. 1d. Refer to applicable Service Manual procedure and remove headlamp, for work clearance. 1e Remove handlebar clamp screws securing speedometer bracket. Remove speedometer, bracket, and harness. 2.1995 MODELS, DISCONNECT MAIN WIRING HARNESS 8-PLACE CONNECTOR [21B, A] (FIGURE 2) 2a. Disconnect the battery, negative cable first. Refer to applicable Service Manual procedure and disconnect main wiring harness 8-place connector [21A, B], at the front of the motorcycle. 3.1995 MODELS, REMOVE SPEEDOMETER LEADS FROM 8-PLACE CONNECTOR [21B, A] (FIGURE 2) 3a. See Figure 2 and Service Manual wiring schematic. Pull the following wires and terminals out of connector [21B]. Wire Color Cavity Number Orange/white 5 White/green 1 Black 2 3b. Remove the large female connector from the fuel gauge black wire. 3c. Remove the screws that secure the indicator lamps assembly to the speedometer bracket. Retain screws and indicator lamps assembly for installation on speedometer/tachometer bracket later. 5.1995 MODELS, REMOVE SPEEDOMETER FROM BRACKET 5a. Unscrew boot from speedometer reset switch. Remove cover screws and rear cover. 5b. See Figure 3. Note position of rear speedometer gasket and remove it. Push on rear of speedometer while simultaneously pulling speedometer and front gasket from bracket. Do not remove front gasket from the speedometer. 6.1995 MODELS, INSTALL SPEEDOMETER IN KIT BRACKET 6a. See Figure 5. Place wires from speedometer through front of left opening in double bracket. Lubricate the front and rear gaskets with isopropyl alcohol or glass cleaner to ease installation. 6b. Insert speedometer into the front of the double bracket. Be sure wire guides are aligned with opening at bottom of bracket. 6c. Place rear gasket in position and align gasket tabs. Work gasket into space between speedometer and bracket by pushing speedometer against one side of bracket while pushing gasket into position at the opposite side. 6d. Add amber bulb assembly from kit to speedometer in order for tachometer and speedometer backlighting to match. 6e. Replace cover and boot from reset switch.

This kit fits 1988-2003 XL models. INSTALLATION Direct contact of D.O.T. 5 brake fluid with eyes can cause eye irritation, swelling, and redness. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 5 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. (00144a) Drain Brake Fluid 1. Remove bleed screw cap on rear brake caliper. 2. Install one end of a length of plastic tubing over caliper bleeder valve. Place free end of the tubing in a suitable container. 3. Open the bleeder valve about one-half turn and pump the brake pedal to drain the brake fluid out of the rear brake system. Do not re-use brake fluid. Remove brake line components carefully. Damage to seating surfaces can cause leakage. (00320a) Remove Existing Rear Brake Line 1. Disconnect wiring harness connectors from brake light switch spade terminals. 2. See Figure 1. Remove screws from the three P-clamps and one bracket used to secure brake line to motorcycle. a. Save all screws except bracket screw and save stock P-clamp, located at the right side sprocket cover, for later use. b. Do not mix up the screws. The screws must go back into the same threaded hole in which they were removed. c. Discard remaining two P-clamps. 3. Note brake line routing, then remove existing brake line. NOTE This kit contains clamps to replace the original equipment clamps removed, except for the small clamp on the right side sprocket cover.

INSTALLATION Disconnect negative (-) battery cable first. Remove seat and disconnect wires from horn. 2. See Figure 1. Remove stock horn bracket nut (2) and the entire stock horn cover assembly (1). Remove the horn (3) and all hardware components from the stock cover including wire clamp, clips, and mounting bracket. Leave rubber mount and locknut on motorcycle. Note assembly order for kit installation. NOTE Do not over-tighten “horn to horn cover” nut. Over-tightening may result in permanent damage to the horn. 3. Apply Loctite 271 (Red) to threads of nut (4) fastening the horn to the horn cover. Tighten nut to 80-100 in-lbs (9.0- 11.3 Nm). Tighten screws fastening the horn cover to the horn bracket to 35-55 in-lbs (4.0-6.2 Nm). 4. Route wiring harness through the clamp (if present) and install the entire horn cover assembly to the mounting stud (5). 5. Tighten nut (2) fastening the horn bracket to the horn rubber mount to 80-100 in-lbs (9.0-11.3 Nm). Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a) 6. A muffled sounding horn that is mounted to a vehicle may indicate permanent damage to the horn by over-tightening the horn to horn cover nut (Figure 1, Item 4). Attempt to adjust nut torque. Replace horn if necessary. 8. Reinstall seat

Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the battery cables, negative cable first. 2. See Figure 1. Locate the rear wiring harness coming out of the rear fender in the area underneath the seat. Disconnect the rear fender lighting wiring connector (1) from the main harness connector (2). 3. Obtain the turn signal module from the kit, and mate the module connectors to the male and female rear fender wiring harness connections. Snap into place. NOTE Due to variations between models, there is no single best location to secure the module. When deciding on a location for securing the module, make sure that the connectors and module will not be bound, and that the wiring will not be pinched when the seat is re-installed. Also, be certain to maintain clearance between the wiring harness and the rear wheel underneath the fender. 4. Using cable straps from the kit, secure the module, connector and wiring in the area underneath seat. 1997-1999 FLHR and FLHRCI models: Go to Step 5. All other models: Proceed to Step 6.

INSTALLATION Install Docking Kits and License Plate Holder 1. Install Rear Detachable Docking kit. Refer to the instruction sheet provided with kit. 2. Install Touring Detachable Tour-Pak Rack. ROUTING ANTENNA CABLES 1. See Figure 4. Gently remove left side cover (1) by pulling from frame tubes (no tools required). 2. Connect original antenna cable (not shown) to bottom of joint assembly. 3. Route antenna cable/wiring between left frame rail and fender. 4. See Figure 5. Attach cable to docking point support bracket in location (1) using short cable strap. 5. See Figure 4. Coil excess antenna cable/wiring (2) and use long cable strap (3) to fasten cable to frame under left side cover (1) with vehicle wiring harness. 6. See Figure 6. Cap unused wiring connector with connector housing (10).

Pop off bleeder nipple cap on the rear brake caliper. 2. Install one end of a length of plastic tubing over the caliper bleeder valve. Place the free end of the tubing into a suitable container. 3. Open the bleeder valve about 1/2-turn and pump the brake pedal to drain the brake fluid out of the rear brake system. Do not reuse brake fluid. Remove brake line components carefully. Damage to seating surfaces can cause leakage. (00320a) Remove Existing Rear Brake Line 1. Disconnect wiring harness connectors from brake light switch spade terminals. Avoid leakage. Be sure gaskets, banjo bolt(s) and brake line are clean and undamaged before assembly. (00323a) 2. Disconnect existing brake line from rear brake caliper and rear brake master cylinder assembly. Save banjo bolts, but discard brake line gaskets. NOTE This kit contains all gaskets needed for replacement. 3. Carefully make note of rear brake line routing and orientation of banjo fittings, then remove existing brake line. Save hex head screw holding brake light switch manifold to tab on frame, but discard brake line and attaching parts. 4. Unthread brake light switch from brake line. Save switch for later use.

1. See Figure 1. Beginning at the front of the tank, position the elastic strap over front edge of fuel tank against frame backbone making sure elastic strap does not pinch off fuel tank vent tube located underneath left side of tank. When properly positioned, strap will run down front of tank and along bottom toward rear of tank. Adjust, if necessary. Pull bra to the rear of tank and fit bra snugly around rear of tank. When performing the following step, route the elastic strap and steel “S’ hook between the main wiring harness and the frame backbone. If the strap is not routed between the main harness and frame backbone, the “S” hook could eventually cut into the main harness wiring causing electrical system failure which could result in death or serious injury. 2. Position the rear elastic strap around the frame backbone making sure the strap and “S” hook, when fastened, pass between the main wiring harness and frame backbone. 3. Smooth out any wrinkles in bra.

INSTALLATION 1. Refer to your model motorcycle’s Service Manual and remove the seat. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Disconnect the battery cables, negative (-) cable first. 3. See Figure 1. Remove stock horn bracket nut (2) and the entire stock horn cover assembly. Remove the horn wires, horn and all hardware components from the stock cover including wire clamp, clips and mounting bracket. Note assembly order for reinstallation. 4. Position the horn (3) inside the new cover. Apply 1-2 drops of Loctite 271 (red) (Harley-Davidson Part Number 99671- 97) onto threads of nut (4). Install nut onto horn mounting stud (6) and tighten to 90-100 in-lbs (10-11 Nm). NOTE Do not over-tighten “horn to horn cover” nut . tighten to 90-100 in-lbs (10-11 Nm). Use in-lbs torque wrench. Over-tightening may result in permanent damage to the horn. 5. Route wiring harness through the clamp, (if present) and install the entire assembly to the horn assembly mounting stud (5). 6. Connect wires to terminals and reconnect battery. After installing seat, pull upward on seat to be sure it is locked in position. While riding, a loose seat can shift causing loss of control, which could result in death or serious injury. (00070b) NOTE The horn is not polarity sensitive. The ground and power wires are interchangeable on the horn terminals

1. Remove both left and right saddlebags and set them aside. 2. Loosen the bolt from the pinch clamp on the front end of each muffl er. 3. Remove the two 5/16″ bolts that mount the muffl er to the saddlebag supports. Repeat this step on the opposite muffl er (save these parts, they will be re-used). 4. Remove the stock muffl ers with sliding hangers and set them aside. NOTE: It may be necessary to use a penetrating lubricant to loosen the muffl er from the head pipe. 5. Find and unplug the O2 sensor wires from the wiring harness and remove cable tie holding front wire to frame. F eed the end of the wires through the frame so they are free from the motorcycle. NOTE: Pay attention to wire routing for re-installation. 6. Remove the right hand fl oor board. 7. Remove both passenger fl oor boards. 8. Loosen the heat shield clamps on both front and rear exhaust pipes. 9. Loosen the rear head pipe clamp located behind the rear cylinder. Remove the section of head pipe connecting the left side muffl er. 10. Remove the nut and carriage bolt holding the front head pipe to the bracket on the transmission housing (save these parts, they will be re- used). 11. Remove the two mounting nuts from each head pipe, located at the cylinder head. Carefully remove the head pipes and set them aside. 12. Using a 22mm wrench, carefully remove the O2 sensors from the stock head pipes and save for re-use with the new system. 13. Remove the rear cylinder bracket by removing the two starter mounting bolts. Install new bracket (stamped 422-P)(supplied) and torque to 13-16 ft. lbs. (Figure 1). NOTE: Twist breather hose down towards the left hand side to get it as far away from the pipe as possible. 14. Install mounting post (from stock system) so the nut is accessible from right side of motorcycle and saddle will support underside of exhaust pipe. 15. Replace the bracket on the transmission housing with new bracket (stamped 423-P)(supplied) and torque to 13-16 ft. lbs. (Figure 2). 16. Carefully remove the exhaust port fl anges and circlips from the stock exhaust system using snapring pliers. NOTE: If circlips look bent or twisted, replace them.
